tell me a few methods to check conduction and switching losses...as mentioned earlier switching frequency is 5kHz and Ids is 2-3.5A and is fused at 4A...i do not expect that much conduction or switching losses in these conditions.
i have very clean Vgs wave form. no spikes no sinosoidal components, Vgs is little more than 10V.

I am not using a diodo anti parallel with gate resistor, which according to some people helps turn of the FET quickly, can this be the problem.
but the question remains, why dont the TWO boards with same design work fine..=(

anyone here with a solution/suggestion..?? the voltage waveform on gate is okay, enough to drive the FETs in saturation region..still FETs are heating up..!

the 2.2uF is not ceramic type..but i will add a ceramic cap and see what happens. some friend suggested to add a ceramic cap of low value between source and ground to sink any spikes from power supply...should i try it..??

yes offcourse you can build a simple robot with 8051, like u can use external PWM generators, external adc's, you can also use more than one 8051 and communicate them through UART, at expense of speed and problems while troubleshooting. if you have an option, go for PIC.
Relays has their rating like e.g. 220V/10A. untill you keep your load current limited to the rated current (10A) there wont be any issue of voltage drop due to temperature. while the coil voltage needs to be maintained otherwise the relay will switch back to normally closed contact.

8051 and AVR are ALMOST same..AVR is with faster speed, more peripherals like builtin adc, comparator and PWM channels. its easy to program and even has builtin oscilators upto 8mhz. AVR has in system programming capability. it is good for hobby robotics. for more professional robotics projects...
As far as i understand, the 28V are used to power the actuator...and you want to control via PC PIN which gives 5V. you can use a simple optocoupler to switch 28V using your computer PIN. If current requirement of the actuator is high you can cascade a darlington to drive it or use single pole...
as far is converting analogue to digital is concerned, there are ADC(Analogue to Digital convertor) IC,s which are interfaced with microprocessor or controller to get digital data. These days alot of Microcontrollers come with buitin ADC,s.
