I will need some time to study the Schematic of ur inverter, in the meanwhile what I can suggest is u put some comparator Opamps in the path of Error Amplifier pin of KA3525. I dont know much about 3525, but I have worked with 7500. but in my case, we stop the supply in auxiliary transformer...
U need to put an Opamp (comparator) in the Switching section of Input side, which will go shut down the switching of primary or supply to inverter section and shut down inverter...if u provide me with ur diagram of inverter, i might tell u where to fit the scheme, it will help in overvoltage...
It sems the system involves both charging of batteries through solar panel and then discharging by some application. If the battery bought is new one then it will be fully charged, connect to application and note down the discharge time, also energy. after battery is fully discharged then...
I need to design a very small buck converter that will converter that will convert 24VDC into 5.6VDC, the only thing is size should be as small as possible. also current should not be more than 100mA. this is to charge a 5 volt battery inside the machine i have. can anybody help me out with it ?

I have developed inverters with basically Full Bridge and Push-Pull Topology. In my inverter Transformer is used only to step up the input 12/24Vdc to 380Vdc. this high voltage is then passed through H-Bridge or Full bridge as we call it. at the output i get 230. these are very complicated...
I agree with the point that NiMH batteries are difficult to charge as they differ from standard Lead Acid batteries. I recently used NiMH batteries in one of my project and even I need to design a charger to charge them. there are some useful links where u can find info about it...
